Fixing 4.0L Jeep YJ Fuel Line Rot and Brittle Nylon
If you own an early 90's Jeep Wrangler YJ with the 4.0L inline-six, you already know you have one of the most reliable, bulletproof engines ever put in a 4x4. These engines will easily outlive the body tubs they are bolted to.
But while the engine block itself might run forever, the plumbing feeding it fuel will not.
If you spend any time with other Jeep owners, you’ll notice a recurring, panic-inducing topic: sudden, dangerous fuel leaks. As these classic square-light Jeeps cross the 30-year mark, their factory fuel lines are failing at an alarming rate.
Here is a breakdown of why your YJ’s fuel lines are leaking, the sketchy fixes you should avoid, and how to repair the system safely and permanently.
The Problem: Rotting Rubber And Shattering Plastic

The factory fuel delivery system on a 4.0L YJ is a mix of steel hard lines, rubber hoses, and nylon tubing connected by plastic quick-disconnect fittings. After three decades of brutal winters, baking summers, and constant heat-cycling from the exhaust and engine bay, the materials simply give up.
Rubber Dry Rot and Splitting
The flexible rubber sections of your fuel lines are usually the first to go. Over time, the rubber loses its elasticity, becoming porous and brittle. Because the 4.0L is a multi-port fuel-injected engine, the main supply line operates under high pressure (around 39-50 psi depending on the year). All it takes is a hairline crack in a rotted rubber hose for your Jeep to start spraying raw, pressurized fuel directly onto a hot engine or exhaust component.
Nylon Embrittlement
If the rubber doesn't leak, the nylon will snap. Jeep used nylon tubing and plastic quick-connect clips near the fuel rail and back by the fuel tank. Over the decades, the chemical makeup of that plastic degrades. Long cold winters and short hot summers turn the plastic into glass.
Often, a YJ owner will go under the Jeep to do routine maintenance - like swapping out a clogged fuel filter or dropping the gas tank to replace the sending unit - only to have the nylon quick-connect clips shatter the second they touch them. Once those tabs break off, or the nylon line cracks, you're dead in the water.
The Hacks You Need To Avoid

When faced with a busted nylon line or a leaking rubber hose, many DIY mechanics look for a cheap, fast fix. You'll see plenty of keyboard warriors telling you to just go to the local auto parts store, buy a roll of generic fuel injection hose, slide it over the metal hard lines, and crank down a worm-gear hose clamp.
Do not do this.
While a worm-gear clamp and a rubber hose might work temporarily on an old carbureted 4.2L YJ running 5 psi of fuel pressure, doing this on a 4.0L EFI system is a massive fire hazard. High-pressure fuel injection requires properly flared lines, secure quick-connects, and crimped or specialized high-pressure fittings. A slipping worm-gear clamp is a guaranteed recipe for a trail fire.
Other DIYers try to buy bulk nylon tubing and heat it with boiling water or a heat gun to press it onto the old fittings. Unless you have the specialized factory tools to press these fittings squarely, you risk kinking the nylon or creating a weak joint that will blow off under pressure.
The Permanent Solution: LinesToGo Pre-Bent Fuel Lines

You don’t need to risk your safety, and you don’t need to spend hours wrestling with boiling water, bulk tubing, and zip ties.
